Aluminium Extrusion Industries PLC is one of the companies of Tower Aluminium (NIG) Group. It is subdivided in to Billet Casting, Extrusion Press, Dieshop & Anodizing Plant. The Dieshop is equipped with a salt bath Nitriding plant. Major part of the production are commercial sections which are well dominated in the local & Lagos market.

I had worked as ‘Press Shop Specialist’ in Extrusion & Dieshop Area. This involves Planning & Co-ordination of Production and Maintenance to meet the stretched Target.

Self-Contribution to Hindalco Industries Ltd.

EXTRUSION FIELD


With the developmental jobs and the small improvements the crew number of the Press had been down sized to Six from Eight.


· A billet pusher unit had been introduced just adjacent to the billet loader unit. This aligned the billet on the loader just before the feeding in to the container. This made possible to run the largest size billet successfully without any chance of fouling. Billet size could increase from 600mm (Max) to 640mm (Max) with a container 650mm.

· Platen saw clamp unit has been modified from hydraulic to pneumatic unit. This not only decreased the maintenance but also reduced the dead cycle time considerably.

· A special holding clamp has been introduced in the platen saw to support the material especially the hard alloy rods while cutting. This rods had a tendency to fly-out with the tangential force of the blade which resulted on to the fouling of the rod ends with the puller jaws. Introduction of the clamp reduced the dead cycle time.

· A shower quenching unit has been introduced to create an intermediate between the water and the fog quenching.

· Many graphite fixtures has been developed to guide the extrudes scratch freely.

· An unique cooled air die shrouding system has been developed for better performance of the dies. This has been connected to PLC to operate with respect to the extrusion ram speed.

· Chain conveyor introduced in the billet loading area to reduce the fatigue of the operator.

· Platen Saw range has been increased from 5.2-8.2 to 4.8-8.4 meter. This increased the recovery.

· Auto ejection of the billet calling has been introduced to reduce the dead cycle time of the Press.

· A new innovative maintenance procedure had been laid down to get a better life of the Fixed Dummy. This had reduced the Annual consumption from 10 numbers to 5 numbers.
Recently a changeable ring dummy has been introduced from Castool, Canada. This has been proved a very cost effective one.

· Run out table length increased from 33meter to 37meter. Material input has been increased.

· Colloidal Graphite lubricant used for dummy lubrication weakens the elastic property of the dummy ring. By introducing a pneumatically operated ‘Acetylene cracking’ lubricating system for dummy face this has been solved. This system has been developed in-house only.

· Cooling fans were connected to the Press PLC, so that when the main unit would be stopped for a certain period of time then all the fans would be ‘put-off’ automatically. Hence results in to an Energy conservation.

· I have also an exposure to the Operation & Maintenance the Conform-C500, Holton,U.K. Make machine. With in introduction of domestic use Hot-Plates for heating of the die shoes, die changing time has been reduced from One hour to 20minutes only.

· There also I had developed many fixtures for easy handling and operator friendly environment.

· Developed a system for easy leak testing check-up of the refrigeration tube coil. This had reduced the handling of the delicate Ref. Tube coils and also reduced the Man Power by Two.

DIE SHOP FIELD


· Developed fixtures for mass production of Conform Toolings. This not only made free our CNC Milling machines which are over booked for die manufacturing but also distributed the load of the conventional lathe and milling machine. Fixtures are designed to work in any of the free milling or lathe machine.

· Fixture has been developed to hold the job and also can rotate the job to a desired angle to minimize the set up loss at the milling machine.

· A fixture has been developed to turn the billet without doing its truing in every set up.

· Fixture has been developed in CNC lathe to hold job in eccentric position for turning of six holes or eight holes die.

· Tools have been developed for CNC lathe machine to manufacture many intricate part of the dies.

· Standardization of the blank has been done. CNC lathe is being used for making these standard blanks.

· To increase the Extrusion product speed, a water cooled die has been successfully made and ran in the press.

· Carbide inserts dies have been developed for Conform route. These dies are especially used for refrigeration tube(O.D.=8.0±0.15mm, t=1.27±0.10mm) production.

· Double mandrel dies have been developed to control the ovality problem of round tube.


Self-Contribution to Raymond Synthetics Ltd.


· Effectively managed the shift maintenance work.

· To completely eliminate the failure, a stepped shaft had been modified .
· Modified the mechanical sealing unit of the dye-liquor circulation pump with a special flushing unit to over come its failure due to the stocking of the sludge.

· Developed a Taflon valve seat in the ON/OFF steam valve for a Zero passing Valve.

· Developed a fixture for the buffing of the Nip Roller used in the Textile machine. This not only reduced the buffing cycle time but also reduce the man-power from three to one.

· Developed many local vendors for spares for just-in-time delivery.
